View Full Version : My AE86 build - Re-assembly has started

Hey everyone, heres my AE86.
I got it home last Wednesday, 30/11/11. The guy I bought it off spent about 2 weeks pulling everything out of the car, and had ordered parts around when the earthquake hit Japan and since they took so long to get here he lost interest in it and it just sat in his parents backyard for nearly a year. He has also tried to retrim the interior in a suede-like fabric, but I think he used cheap material and the two layers of the material separated, and the headlining didn't stick because he glued it over the old headlining.
Anyway here's the basic specs:

Engine, Drivetrain
JDM 4age. Bigport head on a smallport block
Cusco 3.7kg flywheel
JDM T-50
Kouki Rear Axle with disc brakes and TRD 2-way LSD
JDM front rotors (vented) and calipers with braided brake lines
TRD Copy extractors
2.25" Exhaust
EMS Stinger Aftermarket ECU
Came with Wiseco pistons and some forged con rods, but don't plan on rebuilding the engine yet.
HKS adjustable cam gears
KLS Short Shifter
JDM Fuel tank

Suspension:
D2 coilovers F: 9kg/mm R: 7kg/mm
D2 adjustable camber-tops
D2 adjustable panhard rod
Whiteline adjustable swaybars
Whiteline 25mm RCAs
AJPS Adjustable tie rod ends
AJPS Corona LCA's

Interior:
Full black interior
Personal Neo Grinta 350mm steering wheel
Steering wheel quick release
Bride Vios style seat
Kenwood head unit with bluetooth

New OEM kouki rear bar and brackets
Watanabe R-Type in 15x8.5J-6 wrapped in Maxxis MA-V1 in 205/50R15
Resprayed 3 years ago in the JDM Red which is darker than the Aus cars

I bought new carpet for the car and started to dye the head lining but it was too wet so I stopped.

I finished dying the interior except for the dash, which will be done tomorrow. Also installed the headlining and all trims above the doors.

Thanks, planning on cleaning up the engine tomorrow but it needs some head work because it was sitting under the car, haven't really had a good look at it yet but will tomorrow.

Thanks, wasn't sure how the dye would go but it turned out nice so I'm happy.

Not that much has happened this week. All I've done really is clean up the engine and the engine bay a bit to get it ready to go in.

I ordered a gasket kit earlier in the week and was hoping it would arrive yesterday so we could get the engine back together and hopefully in this weekend, but it didn't arrive and it should be here on monday. Engine will be in this week if it all works out.

Yeah metal polish would have given it a nice finish, but would heaps difficult to get inside all the vents and only the face would have a nice finish. The paint looks like aluminium more in person than it does in that photo.

Finished off the wiring today and got it running :D. Still needs some tuning and a stronger throttle return spring because it isn't returning to idle when I give it a rev.

Haha I reckon, rear is nearly there :lol:. These wheels are horrible. Once its registered and I sell my corolla rims will be going on it

Haven't got any pics from todays work. What we did was:
- Fixed the ignition because the key would come out when the car was turned on
- Fixed the leak in the rear quarter window
- Hooked up the fog lights
- Fixed the horn, there was a button in the cluster surround for the horn, but we got the horn button all wired up now so it works properly
- Got the rear window squirter kind of working

Still got a little bit to do before its ready blue slip but it is all just small things

Pulled the master cylinder off because it was leaking. It was all corroded inside so we headed to the brake shop and they said it needs to be sent away for a stainless steel sleeve to be put in, but they're on holidays until the 9th so when they open up its getting sent off to them.

Friday 30/12/11
Painted the garnish in between the bonnet and the windscreen matte black and replaced the rubber that runs along the edge of it.
Bought new windscreen wiper blade assembly, paint stripped the arms back to bare metal and repainted them matte black.

Saturday 31/12/11
Painted the surrounds around the rear quarter windows black
Had a spare airbox lying around from the go kart so threw that on there, seems to make no difference so far.

Made some brackets up for the grill because it was only held on with cable ties before.

Watanabe R-Type 15x8.5J -6 all round. Was originally going 8.5J-6 front and 9J -13 rear but after trying the 8.5s on the rear the 9s will poke wayyy too much.

Thanks, I was getting tired of seeing it with stockies on it haha. Looks so much better even without tyres Theres still a lot more things to buy when wallet isn't as empty as it is now :lol: So keen to drive it and see if everything works properly

probably going to go with maxxis ma-v1 in 205/50R15, there a decent price and there aren't many places around that keep wide 15" tyres in stock

I couldn't find any open ended lock nuts in the right thread so I havent seen how they fit when its on the ground yet, but they should be ok.
Haven't heard anything about my master cylinder yet but hopefully it comes tomorrow.
Gearbox has a problem so its coming out on friday hopefully.

Thanks, only problem is that on full lock they rub lightly on the sway bar but ill just remember not to go full lock.

Got the gearbox out and pulled it apart. Found the problem, the pin had fallen out of the selecting arm so it wasn't moving the fork and not selecting the gears. Tapped it back in and will put it all back together tomorrow.

A 195/50 would have fit nicely too though, might give you some extra room in the guards.

FYI, you can safely put the car on the ground with only 1 or 2 wheel nuts if you need to, just dont go driving down the street.

Im very jealous of how clean this car is.

Thanks, its the rim thats rubbing on the sway bar though not the tyre. I don't have any wheel nuts that fit the rear studs so I couldn't sit it on the ground. The car looks like it might have had hail damage before it was painted because there is a lot of small dents on the car, but you can only see them if your looking for them

Put the gearbox back together and got it back in the car, works fine which is awesome, shifts in and out of gear good.

Bought some longer wheel studs for the front because the old ones were too short with the watanabes on, going to go order some lock nuts that fit tomorrow.

Brake master cylinder is coming back sometime this week but Im going on a holiday tomorrow for a week so it will but put on and bled up when I get back.

Yeah Andrias stripped it right down and was planning on doing a overhaul on the interior and engine. Hopefully it will be ready for the next EOMM so if you're there you will get to have a god look.
Andrias said he was going to hand the plates back to the RTA so you should be able to get them back. Respray is holding up really well, looked like you put a lot of work into getting it to where it was.

Finished bleeding the brakes because we had a problem with the proportioning valve yesterday.
Filled the diff up with oil, adjusted the panhard rod and took it for a spin around the block. Cylinder 2 isn't getting any fuel, won't downshift into 2nd and needs a wheel alignment.

Took the injectors to go get tested, the injector for cylinder 2 was clogged so we got them all refurbished.

Got a new fuel filter too, put the injectors and fuel rail back in and drained the old fuel out of the tank. Will get the filter changed tomorrow

Took the car for a drive around the block again, goes heaps better now. Car was blowing a bit of smoke so did a compression test too, 170 on 3 cylinders and 160 on 1 so I was happy with that, the smoke has gone away now though. Also ran into the guy that lives up the street who has a sprinter. Then we found out he has two. Went into his garage and had a good look over his track car that he's building. Lots of effort has been put into it and lots of money has been spent too. Going for blue slip tomorrow so hopefully it passes and can finally get it registered.

Fitted the splash tray and gave the car a wax.

Tomorrows plans are to put some lighter gearbox oil in to see if that helps with the problem, otherwise it will be getting rebuilt after the cars registered, also going to take a bit of oil out of the engine to see if that helps with the smoke and add some smoke reducer stuff. Might also finally get around to heating the carpet up and moulding it.

Still haven't got the other 2 rims so hopefully they're here on monday.

Yeah should get it sorted ok, only thing that might be a bit tricky to get around are the seats. Would've been nice to get it registered in time for the meet, but theres always next month I guess, ended up going in my mums mitsubishi challenger haha.

The other 2 rims arrived today as well, but when they were fitting the tyres they damaged the lip a bit, when I got home from school and had a look at them I noticed it straight away but it was too late to do anything about it, so that pissed me off, but at least you can't see it because its on the inside.

Have a new centre tail shaft bearing on the way from melbourne, will be getting fitted up tomorrow.
Took out the tail shaft today and also took out the top mounts for the diff because the bushings are worn out.

Got the driveshaft back on Friday and got it back in, but its too long and is nearly pushing the rubber off the bearing, so thats why the old one wore out. Its going to go get shortened tomorrow, hopefully it only takes the day so it can go back in tomorrow night.
Got the steering rack boot on too.

Should be going for blue slip again sometime this week.

Passed blue slip. Front brakes were seizing on the way back so pulled them down and put some grease on the sliders, all good so far.

Getting plates tomorrow, then a wheel alignment on friday. Going to get the ecu remapped within the next few weeks too.

Went and got it registered today, and took it for a little drive around the block a few times, but when I was pulling into the driveway the brake problem came back. Problem seems to be in the master cylinder, so thats coming off again tonight

Took the master cylinder to the brake shop. We had the springs in around the wrong way. Oops haha. Got it back on and its all good now. Wheel alignment booked in for tomorrow, then rims are going on

Drove it around for a bit, and then it started to cut out when I lifted off the throttle, so I adjusted the dashpot and hasn't happened again yet.

Put the wheels on, but they rubbed on the seam in the wheel arch, so bent that back and its all good now.

The other disc's inside diameter was too small and didn't fit over the face of the hub, so I went and got that machined out and finished fitting the other rear.
Bled all the brakes up, and the brake problem is still there, so I guess the booster is the next place to look.

Tested the booster and its not that. Even with the vac line disconnected and with the master cylinder loose the brakes still don't release. Going to gut the proportioning valve next and see if that fixes it

Adjusted the free play in the pedal today to about 10mm, didn't fix the problem. I think the problem is in the master cylinder now because when the brake lines are loosened from the master the problem goes away straight away.

Took the master cylinder to get checked out
Started to get the glue off the blue door cards

Got the master back and put it back on. They put a new kit in it and i think they drilled out another hole that might not have been drilled out properly when the sleeving was done. Brake problem seems to have gone away.
Got the rest of the glue off the blue door cards

Next problems to work on are the gear box and the engine.
2nd gear synchro is gone in the box i think, it doesn't like to shift down into 2nd from 3rd, but if you push it into first a bit then is slots into second most of the time.
Engine is blowing some blue smoke, but smells like its running rich too. My guess is that the oil rings are gone

Might be at the meet tomorrow, depends how I feel about taking it in the morning with the problems haha

Nah I don't normally rev match. Ive started to get it down now and can usually get it in first time with the right technique

Gearbox has castrol in it, but the engine only has some cheap shit. I've got a new filter here just need to get around to getting some new oil changing it. I could make it out of the driveway without scraping, so I wound the coil overs all the way down, I took it for a lap around the block and the front right tyre was scrubbing on most bumps, so I started to loosen and pull the guard to get some more clearance

The headlights with the black trim are the kouki headlights with eyelids. Australia only got the zenki model without the eyelid. New headlights and taillights are on the long list of things to eventually buy

Did an oil change, then went for a drive and followed my dad while he drove it, and I thought the smoke was more grey than blue.

So yeah I think its running rich more than burning oil since we have changed the valve stem seals, and the richness is just made it seem like it was burning heaps of oil before. I have been fiddling around with the fuel map for the last week and when I first started, the map was a bit lumpy and had some big step ups in it, so I smoothed them out now, and it still blows smoke but doesn't just plume out like it did before. I found a map for a 20 valve too and just compared it to my map, and all the values across the whole map were quite a bit higher, so I might lower all the values to a bit higher than the 20v one and see how that goes smoke wise.

There auxiliary air valve doesn't seem to be working because it was letting air in all the time, rather than closing up as the temperature increases, so we made up a gasket that blocks off the air way for it to put more air into the throttle body and just adjusted the idle up.

Nah totally forgot about the rust in the hatch, from memory there's hardly any there so haven't worried about it yet and don't want to ruin the paint on the hatch.
Maybe, I don't let anyone else drive it haha

The first time I plugged it in none of the lights that illuminate the tacho and speedo were working so I thought it was the bulbs. Switched them over from the old cluster and they still didn't light up. Turns out there was some corrosion on the light circuit so I cleaned that off and then it worked fine.

Yeah plugs straight in. On the left there is the low fuel, catalytic converter warning and low brake fluid lights and the right has check engine and low battery charge lights

The OEM supplied LSD, standard and optional on many cars today are 2 pinions. This design has very low positive lock and is designed to provide some sporty feel to showroom cars. Because of the nature of this low lock design, it is just slightly more effective than not having one at all. Not a choice for true performance drivers. Barely does doughnuts...!

A performance LSD should have at least 4 pinions. This is the design used for racing and rallies around the world. The positive lock ratio and linear lock characteristics is determined by a number of components. The cam profile, clutch plate quantity and size, initial torque of the pre-load spring, as well as the lubricants.

Contrary to what manufactures want you to believe, TRD-Toyota Technocraft, Mugen-Honda Racing, RalliArt-Mitsubishi Rally Operations, MazdaSpeed-Mazda, STI-Subaru Technica Int., NISMO- Nissan Motorsports, all have their LSD's made by the same supplier, a Hitachi subsidiary. This is because the majority of the normal differential gears are supplied by them. They use the cheap factory casing and re-work the inside. This limits the size and number of the gears, and clutches thereby sacrificing true potential. They claim 4 pinions but have only 3 or 4 small clutches on one side. They use very high cam profile to put high loads on the clutches so that it can achieve high lock up. The problem with this approach is that the pre-load on the clutches are higher and tires have constant drag. Also, since the clutches are small and few, the load is larger per given surface area, translating into higher operating temperatures and fast wear. Another major disadvantage to this type of LSD has to be the abrupt lock-up, making on-off conditions less predictable and controllable.
The true high-quality Limited Slip are supplied by Kaaz and Cusco, who supply majority of racing teams throughout Japan. The Cusco and Kaaz differentials have on the average 10mm oversize clutch diameter and computer stamped oil channels which hold lubricants during operation. The plates number from 6-8 and have very wide selection of pre-load springs to choose from. Since the clutch has to press together less to achieve very high lock-up, the LSD generates less heat and wears much longer. All components are computer ground and shell casing is not stamped as in the OEM and Branded Hitachi units. Over the long run, these units will cost less to operate due to the lower maintenance required in terms of rebuilding and replacement of clutches. Most of all, these LSDs are much more controllable, having a wider, more progressive lock-up and better positive lock up at the limit. They are more streetable because it won't suddenly spin you around in low traction conditions such as rain and snow. You can, but you can also be in control...

To add to this, Kaaz differentials have higher quality tolerance levels, represented by computer balanced shell casing and gears, and initial pre-load springs are matched to vehicle applications. The reason for small application list is that they go through 3 years of N1 and Gr. A racing to design the differential design and specifications. I prefer the KAAZ because of cheaper entry price tag too, made even better by introductory pricing in the US markets. Consider it the ultimate in LSD.

I've read that before, still not sure whether to just get a new cw&p or new centre. I'll probably end up getting a new centre since I think the clutches in this one are worn

Yeah pretty sure the rings are gone. Still burns heaps of oil even after changing the valve stem seals and has good compression so must be them

Went to a friends shop to powdercoat the cam cover. I rushed the prep so it turned out pretty bad but I'll strip it and try again. Thinking about just using paint next time since it will be easier to match with the plastic covers

Thanks, not expecting it to be too much better than the 16v though since the compression was only 135psi, but at least it was even across all cylinders. This one is basically just a placeholder to get the wiring sorted and so I can use my old block to build up a good motor without having to rush

Thanks guys :) I really need to put my blue door trims in though, I didnt have any doorhandles for it before or any clips but it's heaps better than the brown one thats in there now

I was driving home from the shops when the engine started to make a loud clicking/rattle noise. At first I thought the exhaust had cracked so I pulled over to have a look under the car and the exhaust was fine. Then I popped the bonnet and started the engine and confirmed that the problem was in the engine and thought that I had spun a bearing since the engine has always burnt oil. Limped it home and then did a compression test, 1st was 130psi, 2nd 30, 3rd 30 and 4th 25. Left it for a bit and then did another one, this time the results were 1st 130, 2nd 80, 3rd 30 and 4th 25 again. After these results I was hoping it was only the headgasket since it was an easy and cheap fix.

I was actually meant to go to Japan Sunday night but I decided to stay and work for that week since if I went to Japan I'd spend all my money and wouldn't know how long it would be until i could afford to fix it since I wont be working full time anymore once uni starts.

Ordered a new head gasket, should be here on thursday. Also ordered the rwd water kit, dizzy block off cap, velocity stacks, coil pack plate and top radiator hose. Almost ready for it to go in, I just need to find some coil-over-plugs and finish off the wiring once I source them.

Then after about 2 hours of driving the engine just stopped making power. It cut out when I was going down a hill so clutchied it but just died when there was no throttle and still wouldnt make any power so pulled over. Tried to start it again but wouldnt fire so had to get towed home

Was sick of seeing the car sitting around and needed a way of getting around so put the 16v back together with a new head gasket

Also changed the bonnet release cable since my old one snapped when the head gasket blew the first time. Painted the level black so it blended in with the rest of the interior more too

Pulled the sump off the main 20v to check the bearings. No.3 con rod has spun its bearing :/

Currently trying to decide whether its worth building the worked motor now or just rebuild it to stock. I have enough for the stock rebuild but it will take me a while to save up enough for the rest of the parts ill need for the worked engine since Im a broke uni student haha

Nope, I know I should be but I think the problems were with the headgaskets themselves and not the studs being stretched since the first one was a cheapy that came with the gasket kit and the hks one was old and I think the glue between the layers had gone off

This was the track day, just a speed off the streets day so no timing but was good fun anyway. Probably wasn't a great idea to take it given the condition of the engine but didnt really care what happened to the motor and the other times my mates had gone my car was off the road with other problems.

Wasn't really opening it up too much because I wanted to be able to drive home but after the first session the engine got an oil leak which I noticed when I got back to the pits after the 2nd session. Went out one more time before heading home. Overall it was a fun day despite the problems and it needs more power (well even just a healthy engine) and more grip would be nice

no point putting that one back in. I wasnt sure if my flywheel had a 200mm or 212mm contact patch since its a cusco one. I had some decent 212 clutches from the 20v's but my flywheel is 200 so couldnt use them.

The clutch kit didn't come with an aligning tool so I modified one I had made before out of a socket, socket extension and electrical tape haha. When the clutch wasnt bolted to the flywheel it was a bit snug but still came out ok, then when I went to pull it out after tightening up the pressure plate the socket and extension came apart, leaving the socket extension in my hand and the socket in the spigot bearing...

the way to check what fly you have is measure the dia of the flat area where clutch plate presses against flywheel

i went 212 on mine for increased clutch surface area, look into the MRP fly and clutch package next time :)

Yep, no aligning tool, thought it would though. I couldn't measure it while the clutch was still on there, thats why I was unsure haha. Would have gone 212 but it wasnt worth buying a new flywheel or going back to a stock one to run a 212mm clutch

Pulled the best silvertop apart to see what else its going to need. Will be ordering 0.5mm oversized oem pistons and rings; new main and big end bearings; timing belt and tensioner; and throttle cable in the next few weeks, plus anything else I've missed. I ordered some new kouki parkers last week since they had been discontinued and they arrived today. Also ordered the pistons and rings for the 20v so they should be here soon.

The kouki and zenki parkers use different plugs and dont line up properly with the zenki lights so Ill wait until I order the rest of the kouki gear before I put them on

New bearings are on their way now too as well as a throttle cable. Should be off for machining soon and then the assembly will start, almost there now

Extractors don't clear the rear blockoff plate though, so Ill either be ordering new ones and a complete system at the same time or making these ones work. I'll probably end up going with the new ones though since they're something I've always wanted

I had my cam cover, strut brace ends and another plate powder coated, and the timing belt covers painted to match. The belt covers are a bit more blue than what was powder coated but I couldn't expect them to be perfect and it's close enough.

Thanks, yeah 5 valve is a bit strange and difficult to get right as usually it can have a negative effect on flow. I convinced a friend of mine to buy Shockworks for his S13 and he loves them, you should go see the Chris and Brett if you're close enough to their shop, I'm sure they'd be happy to take you for a drive in one of their cars

I could, but I don't want to touch the block off plate since there is already not that much metal around the bolt on the block off plate, and the amount that would have to come off the extractors would probably leave it quite thin there and I've had troubles with blowing exhaust gaskets in the past. They're not hard to change but its just an annoying thing to have to keep doing. I've been running two exhaust gaskets for a while now and that has fixed the problem though

Since the last update a fair bit of work has gone on and its getting closer to going all back together now.

Then my new kouki front end parts arrived. The bumper was damaged in transport which sucks but it was one of the last ones available brand new so I can't get another one. I'm also could only get the upper pair of eyelids for the headlights so I need to try and find a pair of the lower set.

Then a set of the extractors I wanted to buy came up for sale in Australia, and they were the 20v type too so I bought them. Power Craft N2 4-2-1. Came with a cat converter too but whether I will use it or not I'm still undecided.

This update is still a few weeks behind and is missing a few things that I dont have pictures of. The engine bay has had a lot more work done to it since what is shown in the photos, crossmember and struts have been stripped and are waiting to go off to the powdercoater; as well as fuel line brackets and a few other things around the engine bay going off to get re-plated soon. The gearbox has been rebuilt, my filters have arrived and I've started to get the underside ready for a new coat of paint too.

I'd run the cat, it's not worth the $10k or whatever fine you'll cop if you're sprung without it. Pre-'86 block you'd be fine, but you're running the 20v block, yeah?
That's my understanding of the matter anyway.

Yeah I'm running a 20v block but the engine numbers are still pretty much the same so in that aspect it doesn't seem out of place. I'm probably not going to run the cat, the exhaust already sits really close to the floor so I think with the cat it will either rub up against the floor or make the rest of the system too low.

Its been a while since my last update so heres whats been going on

I didn't get any photos of the engine bay while I was working on it or when it was in primer, but this is it after its all been painted and shaved

I also painted the underbody and wheel wells with body deadener. Wasn't a really good job but it was hard to do with only a few cm between the nozzle and floorpan and it looks better than before at least.

Got all this and the swaybar powder coated. Thanks to Heasmans for fixing up one of the LCA's since it had been damaged when the bushes were pressed in previously

Got all the fuel line brackets and other bolt ons in the engine bay plated in bright zinc to match the new bolts Im using. Booster and a few other parts are currently away being plated now

Front suspension starting to go in. Getting the steering rack to bolt to the crossmember with new bushes was a pain but got it done in the end

Im really happy with how the car is coming along so far and cant wait to drive it again. Uni holidays start in a few weeks so I should have it finished during them

Ended up making new hardlines for the clutch, all the brake lines, charcoal canister and fuel return line. Most of them leaked at first hahaha

Also got the brake booster rebuilt and had them send it back to me once they had it opened so I could get it plated

There's been a lot more stuff done than whats in the photos, it's just that I havent got any photos of it and have forgotten since those photos are almost two months old now haha. Two of the brake lines are still leaking but once I fix those the throttle bodies can be bolted on for good and all the wiring plugged in. Also need to get a fuel line from the filter to rail made up and throttle cable modified before I can start it.
